In-house tool design and build.内部模具设计与制造
The mold is the program. A well-designed tool runs for a million cycles with 20-second changeover; a marginal one will erode margin every shift. We design molds, machine them in the same complex, and try them out on the press they will run on — not at a partner shop two cities away. 模具就是项目本身。设计精良的模具能跑百万周期、20 秒换模;勉强可用的模具每个班次都在蚕食利润。我们自主设计模具、在同一厂区加工,并在最终生产用的注塑机上试模——不是在隔壁城市的合作工厂。

A mold built off-site comes back without visibility into its build process: the design choices, the steel pedigree, the fit of the slides — none of it visible. When the part runs hot and warps a thou, you cannot fix it without another shipping cycle. When we build the tool, the mold designer is two doors from the press, and the first try-out happens on the press where the tool will live. 外部加工的模具回来时无法看到制造过程:设计选择、钢材来源、滑块配合——都不可见。一旦零件发热、翘曲一丝,没有再发一轮货就无法修。我们自建模具时,模具设计师离注塑机两个门远,首次试模就在该模具未来运行的机台上完成。
The tool room runs five CNC mills, two wire EDMs, a sinker EDM, a jig grinder, and a dedicated mold polishing bench. Steel comes in as P20, H13, S136, NAK80, or 420SS depending on volume, abrasiveness, and the optical-grade requirements of the part. We define molding processes by polymer behavior, not by recipes. Filling, packing, cooling, and ejection are decoupled and tuned independently against the data the resin is actually telling us — not against operator habit. Traditional molding tunes a single screw-forward profile and lives with the trade-offs. Scientific (decoupled) molding splits the cycle into independent stages: fill the cavity at the velocity the polymer wants, switch to packing at a known fill volume, hold pack pressure long enough for gate freeze, then cool to ejection temperature. Each stage is governed by physics, not by stopwatch. 传统注塑调一个螺杆前进曲线,然后接受随之而来的取舍。科学注塑(解耦注塑)将周期拆成独立阶段:以材料喜欢的速度填充型腔,在已知填充体积切到保压,保压时间足够让浇口冷凝,再冷却到顶出温度。每个阶段由物理规律决定,不是凭秒表。
The result is dimensional repeatability that holds across temperature shifts, humidity changes, and material lot variation. Operators do not need to "tweak" between shifts — the process is robust enough to hold spec without intervention. When something does drift, the SPC chart sees it before the dimensional inspection does. 其结果是:在温度波动、湿度变化、材料批次差异下,尺寸重复性都保持稳定。班次之间不需要"调机"——工艺足够稳健,不需干预即可保持规格。一旦有漂移,SPC 控制图比尺寸检验更先看到。

Two rotary-platen 2K presses for hard-soft and color-on-color combinations in a single cycle, plus insert-molding capability across the rest of the fleet for metal threaded inserts, pre-machined cores, and electronic substrates. 两台旋转盘双色注塑机,单周期完成软硬或双色组合;其余注塑机均具备嵌件注塑能力,可放入金属螺纹嵌件、预加工型芯、电子基板。

Hard-soft overmolds (a polycarbonate housing with a TPE grip surface, a PA66 frame with a silicone seal) require either a secondary bonding operation or 2K molding. Bonding adds cost, alignment risk, and a potential failure surface. 2K eliminates all three — the second shot flows onto the first while the first is still warm enough to chemically bond, producing a single-piece part with no joint. 硬软包胶(PC 外壳加 TPE 握把、PA66 框架加硅胶密封)要么走二次粘接,要么走双色注塑。粘接增加成本、对位风险、潜在失效面。双色注塑同时消除这三点——第二次注塑流到仍有余温的第一次注塑件上,化学键合形成无接缝的整体件。
Insert overmolding is a related technique: a metal insert (threaded brass insert, pre-machined aluminium core, electrical contact) is placed in the cavity, and resin flows around it. Used widely on tactical gear, optics housings, and consumer electronics where a plastic body needs metal threads or thermal pathways.

A mold is a fifty-thousand- to five-hundred-thousand-dollar commitment. We run an in-house additive cell — SLA, MJF, FDM — so design intent gets validated in the customer's hand before steel gets cut. The most expensive design change is the one made after a tool is cut. We see it routinely — a customer commits to steel, the first shots come off the press, and somebody's grip doesn't feel right, or two parts of the assembly don't quite mate, or a wall is thin where it ought to be ribbed. The prototyping bay exists to catch those issues at CAD-fix cost. On most new programs we print three to five iterations before the tooling design is locked. Resin selection is part of the program engineering, not a checkbox. We hold qualified processes for the grades below and bring fresh DOEs on first production tooling for any new resin. Material certs and lot traceability documented per shipment. 树脂选用是项目工程的一部分,不是简单勾选。下列规格我们均有合格工艺;任何新树脂在首次生产模具上均做全新 DOE 试验。每批出货均附材料证书与批次追溯。
General-purpose impact-resistant. Cost-effective for housings, covers, and consumer products. Easily painted and decorated.
Polypropylene. Living-hinge capability, chemical resistance, low cost. Common for closures, snap-fit assemblies, and packaging.
Polyethylene. Tough, chemically inert, low-friction. Used for caps, liners, and parts where flex without failure matters.
Polystyrene and high-impact PS. Rigid, dimensionally stable, easy to mold. Common on small enclosures and toy applications.
Polycarbonate. Transparent, impact-resistant, dimensionally stable. Optical lenses, eyewear, light pipes, transparent covers.
Nylon 6/6. High strength, good wear and chemical resistance. Standard for gears, bushings, and structural components.
Glass-filled nylon. Stiffness and dimensional stability of metal at a fraction of the weight. Aerospace brackets, structural housings.
Acetal homopolymer. Low-friction, dimensionally stable, excellent fatigue resistance. Gears, bushings, mechanical assemblies.
Polybutylene terephthalate. Excellent dielectric properties, dimensional stability, common on electrical connectors and housings.
Acrylic. Optical clarity, scratch hardness, lower cost than PC. Light pipes, lenses where impact strength is not critical.
Polyetheretherketone. Highest-performing thermoplastic — high-temp, chemical, radiation, and wear resistant. Aerospace, medical.
Polyetherimide. High-temp, dimensionally stable, transparent amber. Used in aerospace interior components and electrical insulation.
Polyphenylene sulfide. Chemically inert, low moisture absorption, high-temp. Pump bodies, automotive under-hood parts.
Thermoplastic elastomers. Soft-touch grip surfaces, gaskets, seals. Bonds chemically to PP, PA, PC in 2K applications.
Thermoplastic polyurethane. Excellent abrasion resistance, tear strength. Gaskets, gun-grips, protective covers.
Liquid silicone rubber. Optical-grade clarity available. Medical, food-contact, and high-temp seals. Requires LSR-specific mold tooling.
Filler & additive options across most engineering grades: glass fiber (10–50%), carbon fiber (10–30%), mineral filler, flame retardant (UL 94 V-0 / V-1), anti-static, UV stabilizer, color masterbatch (Pantone match in-house). Custom compounds and pre-colored resin sourced from qualified suppliers on program request.

Injection molding tolerances are governed by polymer shrinkage, tool steel, and process control — not by machine accuracy alone. The numbers below reflect production-grade DIN 16742 zones we hold confidently. Inspection. In-line vision EOL on all production presses — short shots, flash, sink, contamination caught before parts pack. A tool that's wrong for the part shows up later as cycle-time drag, cosmetic defects, or scrap. We look at gate location, draft, parting line, ejector placement, wall-thickness uniformity, and shrinkage compensation before steel is cut — and feed back what we'd change before quoting.
Quote turn-around runs five to seven business days for new tooling (it includes a DFM round and a mold-flow analysis). Resourcing an existing program with the customer's mold is faster — typically three to four days once the tool arrives for evaluation.
